Elixsys has Achieved a Major Scientific Breakthrough by Turning Fly Ash from Coal Power Plants from a Liability to an Asset

Elixsys Inc. has developed an innovative modular chemical process to extract valuable minerals, metals, and rare earth elements from coal combustion waste with practically zero waste. The company plans to bring these materials to a variety of industrial supply chains and has already developed marketing agreements.

This process, known as Elixsys Module 2, leaches coal combustion products (CCPs) such as fly ash and is able to separate insoluble silica and solubilize most of the remaining elements. After solid/liquid separation, the liquor is sequentially precipitated to separate all the metals of interest. In addition, the final stream is also a product so Elixsys achieves a near-zero waste process. The metals can be separated as hydroxides, oxides and carbonates. The flowsheet selects the products to achieve the highest value products and the most economical reagents so that the overall process is highly profitable. These products include ferric oxide pigment, aluminum hydroxide, magnesium hydroxide, calcium carbonate, and a misch metal of rare earth elements and transition metals. The process was demonstrated repeatedly at the kg level in batch runs. Elixsys has partnered with Anactisis to take the misch concentrate, further concentrate that stream, and separate individual rare earth elements of high value to the US.

Elixsys Inc. & Partners Submit Rare Earth Element Extraction Proposal to the Department of Energy

Elixsys Inc. has submitted a proposal in response to the US Department of Energy funding opportunity DOE-FOA-0002003 titled “Process Scale-Up and Optimization/Efficiency Improvements for Rare Earth Elements (REE) and Critical Material (CM) Recovery from United States Coal Based Resources.”

Elixsys teamed with APTIM, EPRI, Anactisis, and Penn State to propose deploying bench-scale demonstrated technology to an operating demonstration plant which could later be upscaled to a high performance, economically attractive, and environmentally benign commercial plant. The unique demonstrated technologies assembled for this project convert fly ash containing more than 300 ppm REEs to marketable products with near-zero waste stream.

The ten products which may be produced include more than three grams of three REEs (scandium, and two other REEs), three CMs (aluminum hydroxide, magnesium hydroxide, and manganese hydroxide), silica, ferric oxide, precipitated calcium carbonate, and a mischmetal concentrate.

This technology is capable of providing the US with a secure and reliable domestic source of REEs and CMs, reduces its reliance on imports, and removes the environmental and financial risks of storing ash throughout the country. Additionally, it is able to reduce carbon emissions by running plant slip streams through absorption processes to produce carbonate reagents that can be recycled back into the Elixsys process.

Elixsys Turns Coal Fly Ash from a Liability to an Asset

Elixsys Inc. is developing an innovative modular chemical process to extract valuable minerals, metals, and rare earth elements from coal combustion waste. The company plans to bring these materials to a variety of industrial supply chains.

In recent pilot-scale validation tests, the company successfully demonstrated 100 hours of continuous operation on gypsum solid waste from a coal-fired power plant in Pennsylvania.

Tests were conducted at SGS laboratories. “Elixsys’ continuous-flow pilot ran flawlessly, converting flue gas desulfurization solids into ammonium sulfate and calcium carbonate products,” said Kevin Bradley, SGS Project Manager. Chemical analyses of these products are consistent with the specifications for fertilizer-quality ammonium sulfate and technical-grade calcium carbonate. With over 75 years’ experience and a truly global presence, SGS has earned the reputation as the leading supplier of proven, technically advanced metallurgical services.

Laboratory results validate process simulation model data developed at the Elixsys Technology Development Center in State College, PA. The center is managed by the company’s Chief Science Officer Dr. Barry Scheetz, an internationally recognized expert on coal ash.

“We are moving forward confidently with our technical and business approaches that will help our customers lower operating costs, mitigate environmental risks, and create new cash-flow streams,” according to Joe Preston, Elixsys President.

The company’s near-term goals include commercial demonstration of Module 1 while completing development and pilot testing on Module 2 that will extract industrial metals from the ash. This work is scheduled to be complete in January 2019. “We are looking to close our first deal with a utility operator/partner in early 2019 and start commercial demonstration-scale production later that year. Based on current scale-up and certification plans, each of our standard modules will have a rated capacity to process 1,000 tons of gypsum and ash with full-scale operations targeted for operation in the 2021/2022 timeframe,” concluded Preston.
